What the owner reported

The owner contacted us about his Mazda 3 automatic. The gearbox was slipping, the revs got stuck between 2,000 and 3,000 rpm, and there was a metallic sound when the gear engaged.

His computer scans were completely clean. A clean scan does not mean a healthy gearbox. Worn clutch material and a clogged filter can do their damage without a sensor ever throwing a code. He first asked us to quote a reconditioned gearbox swap, to keep the downtime and cost low. We recommended a full overhaul of his own gearbox instead, and he went ahead.

The car

The car is a Mazda 3 with a conventional automatic gearbox. In stop-start Singapore traffic the clutch packs inside an automatic work hard, and heat is their enemy.

Note that a Mazda does not use a mechatronic unit like a European dual-clutch box. It uses a TCM, the transmission control module. The repair here was mechanical, inside the gearbox itself. We planned to check the TCM after the overhaul, but the owner felt it was working fine and chose to skip that check, so the TCM was left alone.

What we found inside the gearbox

A gear slip and a metallic sound on engagement, with clean computer scans, pointed inside the gearbox itself. We quoted a full overhaul, and the owner approved it when the car arrived.

Once the gearbox was opened up, two things were clear: the clutch plates were burnt, and the gearbox filter was stuck. A stuck filter starves the box of clean, pressurised oil, which makes the clutches slip, which burns them faster. One problem feeds the other.

Why clutch plates burn and filters clog

Singapore driving is hard on automatic gearboxes. Short trips, constant stop-start traffic and the heat all keep the transmission oil hot. Hot oil breaks down faster, and once it loses its protective quality the clutch plates start to wear.

As the clutch material wears, it sheds into the oil and slowly blocks the filter. A stuck filter drops oil pressure, the clutches slip more, and the slipping generates even more heat. It is a downward spiral. On this car, when we opened the box, the clutch plates were already burnt and the filter was stuck.

What we did

We carried out a full gearbox overhaul, not a patch. The box came out and was dismantled completely so every part could be inspected.

  • Replaced the worn and burnt clutch plates with a new clutch pack.
  • Replaced the seals and gaskets so the rebuilt box would not weep oil.
  • Replaced the stuck gearbox filter with a new one.
  • Refilled with fresh transmission oil.

The owner had asked us to take photos and show him, so we sent him a photo and videos of the burnt plates and the stuck filter during the overhaul. The whole job took 2 days.

The honest part: once the clutch plates are already burnt and the filter is stuck, an oil change alone will not fix it. New oil cannot un-burn worn clutch material. At that point an overhaul is the proper repair. The trick is to act on the early symptoms, a slight jerk or hesitation on take-off, before the wear spreads and the repair gets bigger.
